    Adamptong a return to returnless fuel system isn't so bad as you basically abandon the old return line. Going the other way is hard.

    Where is this rust at? You may be fighting rust not on the surface that you're working on but from behind it. Door edges/seams are well known for that sort of thing.

    Do the doors themselves sit straight? I'd make sure those are square as possible first as you don't want air/water leaks from the door seals. I don't think the latches adjust on the doors, but the strikers on body side do.

    170k on one and counting in my Camaro that yes had a TCC valve problem that I had to fix, 215k never a problem on the one in my 02 TB, and 205k and counting on the one in my 07 Silverado.     Headlights will fit directly. Grille will not without replacing the bumper cover because the newer LT style has a step in it while the older/LS is straight across.

    I do not believe these engines are near so sensitive at all given my experience and others. I ran mobil 1 yes, but I changed it when the light said to which was averaged 10k miles or so. One time it was as much as 14k. Of course, type of driving (city vs highway, short vs long drive cycles)...
